If you're new to plastic recycling, the process from "waste in a bin" to "finished product" can seem opaque. It's actually a fairly straightforward sequence of steps once you break it down — here's the full workflow.
Step 1: Collection and Sorting
Everything starts with sorting plastic by type. Different plastics (HDPE, PP, PET, etc.) have different melting points and behaviors, and mixing them produces inconsistent, often unusable output. Sorting by resin type — and by color, if you want consistent-looking finished products — is the foundation the rest of the process depends on.
Step 2: Cleaning
Contaminants (dirt, labels, food residue, other materials) need to be removed before shredding. Contaminated plastic dulls blades faster and can affect the quality and consistency of your finished flake.
Step 3: Size Reduction (Shredding or Crushing)

Step 4: Choosing Your Production Method
Shredded flake is a raw material, not a finished product. From here, there are three common paths:
- Compression molding — flake is heated and pressed into sheets or molds, good for tiles, coasters, and flat products. Generally the most forgiving of flake size inconsistency.
- Injection molding — flake is melted and injected into a mold under pressure, good for detailed, repeatable shapes. More sensitive to consistent flake size and cleanliness.
- Extrusion — flake is melted and pushed through a die continuously, used for filament, sheets, or profiles. Also sensitive to flake consistency for even melting.
Step 5: Finishing
Depending on the product, this might mean trimming, sanding, polishing, or assembly. This step is where a lot of the product's final character — texture, finish, color blending — actually comes through.
Step 6: Quality Check and Iteration
Especially early on, expect to adjust: flake size, mold temperature, pressure, or timing. Recycled plastic doesn't behave exactly like virgin material, and dialing in your specific process takes some trial and error.
